Sports Goods Quality Control: 4-Stage Inline QA Protocols Explained

The single biggest source of B2B returns is failure at the QC stage. A jersey that looks right in a photo but pulls apart at the seam after three washes is a customer retention killer. Our four-stage QA protocol is built to catch these failures before anything leaves the facility.

Stage 1: Incoming Material Inspection

Before any fabric enters production, we verify GSM against spec, test for shrinkage (3% max), and check color accuracy against the buyer's Pantone references. Zippers are pull-tested, threads are tensile-tested, and trims are inspected for dimensional accuracy.

Stage 2: Inline Production QC

During stitching, our floor QA team inspects every 5th piece coming off the line — checking seam alignment, stitch density (minimum 8 stitches per inch), print registration, and label placement. Any defect on the sample triggers a full line inspection of the last 20 pieces produced.

Stage 3: Lab Testing

  • Tensile seam-burst test (ASTM D5034) — minimum 380 N breaking force
  • 50x wash colorfastness — AATCC grade 4.5+ required
  • Water absorption (match balls) — under 2.5% weight gain
  • Sphericity check (balls) — under 1.5% diameter variance
  • Pressure retention (balls) — under 5% loss over 72 hours

Stage 4: Pre-Shipment Inspection

Before packing, every finished unit is inspected against the approved sample. We check sizing (measured flat), color accuracy under natural light, all branding elements, and packaging requirements. Photos of the finished batch are sent to the buyer for approval before final packing.

  • 100% inspection of finished units (not AQL sampling)
  • Photos of the batch sent to buyer for sign-off
  • Barcoded polybags and master cartons verified
  • Random drop test on 5% of packed cartons

“We don't ship a batch we wouldn't stake our reputation on. If any unit fails the pre-shipment inspection, the entire batch goes back for correction before dispatch.”
